Hi, I have a 94 E34 525tds which struggles to start when cold, but is fine for the rest of the day. I have had the heating coils replaced twice in 2 months by EMTEC of Salisbury, the 2nd time under warranty. It solves the problem for about 2 weeks and then it will not start again. My only other chance is to go to a BM garage, which might cost.
Off the top of my head, I can only think of the heating coils, but I see you have looked into that already. i really wouldn't know what would make those fail, but I hope somebody else on the site can help you.
I am moving this thread to the E34 section so that it gets more exposure to the people who are better qualified to help you.
