I have an '02 330CI and this now makes the third times replacing a t-stat and housing on this thing...Is this a common problem on the E46's? Granted it's covered under warranty after the first replacement, I just find it hard to believe these things keep failing...I keep a CLOSE eye on my temp now after these persistent failures...
If the T & TH have been changed 3 times then that must suggest that they were not the prob !! It is possible that you either have a coolant BLOCKAGE or AIR-LOCK, or even worse, a cylinder head/gasket issue...
Does the motor overheat?

I have seen my temp gauge go into the red a couple time sand let it cool down every time this has happened but it keeps pointing to a fault t-stat. The other day while watching the temp gauge, I could literally here the coolant boiling when at idle...It's coming out of the overflow too which makes me think it's not being cycled through the block...
Start her up and let her run for 10 minutes...
Remove the rad cap and notice if it spouts like a Geizer!!
If it does, FIRSTLY replace the rad cap with a NEW one of good quality, and try again, from cold...
If same issues then it is surely a gasket/head issue... Good Luck..

Make sure you use the normal precautions when removing the radiator cap on a hot engine, don't end up in casualty with nasty upper body burns.
